Removal Procedure


    Object Number: 658266  Size: SH
  1. Loosen the outlet duct clamp at the upper intake manifold cover.
  2. Remove the upper intake manifold cover from the outlet duct.
  3. Remove the upper intake manifold cover.
  4. Drain the engine coolant. Refer to Cooling System Draining and Filling in Engine Cooling.
  5. Disconnect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection .

  7. Remove the charged air cooler inlet duct to turbocharger charge air cooler outlet.

  8. Object Number: 666693  Size: SH
  9. Remove the nut retaining the battery cable to the generator.
  10. If equipped, remove the battery cable to the auxiliary generator.
  11. Remove the battery cable harness clip from the bracket.
  12. Remove the bolt retaining the battery cable junction block from the power steering pump.
  13. Move and secure the battery cables out of the way.

  15. Disconnect the fuel hoses. Refer to Metal Collar Quick Connect Fitting Service in Engine Controls - 6.6 L.
  16. Remove the nut retaining the fuel hose bracket to the upper valve rocker arm cover.

  18. Disconnect the fuel injection control module wiring harness connectors. Lift up on the latch in order to disconnect the connectors.
  19. Remove the fuel injection control module wiring harness clip from the bracket.

  21. Remove the bolts (1) retaining the engine-to-chassis harness connectors.
  22. Remove the bolts (2) retaining the engine-to-chassis harness bracket.
  23. Remove the water outlet tube. Refer to Water Outlet Tube Replacement in Engine Cooling.
  24. Remove the glow plug relay bracket. Refer to Glow Plug Relay Replacement in Engine Controls - 6.6 L.
  25. Remove the auxiliary generator, if equipped. Refer to Auxiliary Generator Replacement in Engine Electrical.

  27. Disconnect the PCV hose from the upper valve rocker arm cover.

  29. Before removing the fuel injector lines, use compressed air to blow any debris from between the injector line and fittings (1, 2). Wipe the fittings clean of debris.
  30. Spray lithium grease, GM P/N 12346293 or equivalent, between the fuel injector line and fittings (1, 2) to assist in containing any debris during removal.
  31. Remove the fuel injector line(s).

  33. Remove the 11 bolts retaining the upper valve rocker arm cover.
  34. Important: The valve rocker arm cover uses sealer. Pry only at the locations shown. Avoid damage to the sealing surfaces.

  35. Using a gasket scraper or other suitable tool at the prying locations, loosen the upper valve rocker arm cover.

  37. Remove the upper valve rocker arm cover.

    Notice: DO NOT use compressed air to clean debris from the fuel injector inlet after the fuel line is removed. Using compressed air can allow debris to enter the fuel injector inlet and damage the fuel injector.

  39. Immediately after removal of the cover, use a vacuum source to remove any contamination in the fuel injector inlet (1).

  41. If replacing the upper valve rocker arm cover, remove the grommets for the injector line fittings.

  42. Object Number: 663733  Size: SH
  43. If replacing the upper valve rocker arm cover, remove the screws, PCV diaphragm, and spring.
  44. Inspect the PCV diaphragm for damage.
  45. Replace the PCV diaphragm if damaged is found.
  46. Clean the sealer from the sealing surfaces on the upper valve rocker arm cover and the lower valve rocker arm cover.
  47. Clean the upper valve rocker arm cover in suitable cleaning solvent.
  48. Inspect for cracking and other damage on the upper valve rocker arm cover.
  49. Replace the upper valve rocker arm cover if any damage.

Installation Procedure


    Object Number: 663733  Size: SH

    Notice: Use the correct fastener in the correct location. Replacement fasteners must be the correct part number for that application. Fasteners requiring replacement or fasteners requiring the use of thread locking compound or sealant are identified in the service procedure. Do not use paints, lubricants, or corrosion inhibitors on fasteners or fastener joint surfaces unless specified. These coatings affect fastener torque and joint clamping force and may damage the fastener. Use the correct tightening sequence and specifications when installing fasteners in order to avoid damage to parts and systems.

  1. If removed, install the PCV diaphragm, spring, cover, and screws.
  2. Tighten
    Tighten the PCV cover screws to 4 N·m (35 lb in).

  3. If removed, install NEW grommets for the injector line fittings.

  4. Object Number: 665277  Size: SH
  5. Apply a 2-3 mm (1/8 in) wide to 0.5-1.5 mm (1/16 in) high bead of sealant GM P/N United States 97720043, GM P/N Canada 88901148, or equivalent to the upper valve rocker arm cover sealing surface.
  6. Apply a bead of sealant GM P/N United States 97720043, GM P/N Canada 88901148, or equivalent to the area under the injector wire harness on the lower valve rocker arm cover.

  7. Object Number: 660467  Size: SH
  8. Install the upper valve rocker arm cover.

  9. Object Number: 663904  Size: SH
  10. Install the upper valve rocker arm cover bolts.
  11. Use the bolt tightening sequence. Bolts number 1 and 2 are used to position the valve rocker arm cover.

    Tighten

    1. Tighten the bolts to 8 N·m(71 lb in) in the sequence shown.
    2. Tighten the bolts again to 8 N·m(71 lb in) in the sequence shown.

    Notice: Ensure proper torquing of the fuel injector line. An under-torqued fuel injector line will not seal properly and an over-torqued fuel injector line may damage the fuel injector fitting. An improperly sealed or damaged fuel injector line or fuel injector fitting will cause a fuel leak.

  12. Install the fuel injector lines(s).
  13. Tighten
    Tighten the fittings (1, 2) to 41 N·m(30 lb ft).

  14. Connect the PCV hose to the upper valve rocker arm cover.

  15. Object Number: 674680  Size: SH
  16. Install the bolts (2) retaining the engine-to-chassis harness bracket.
  17. Tighten
    Tighten the bolts to 10 N·m(89 lb in).

  18. Install the bolts (1) retaining the engine-to-chassis harness connectors.
  19. Tighten
    Tighten the bolts to 21 N·m (15 lb ft).

  20. Connect the fuel injection control module wiring harness connectors.
  21. Install the fuel injection control module wiring harness to the retainer.
  22. Install the water outlet tube. Refer to Water Outlet Tube Replacement in Engine Cooling.
  23. Install the glow plug relay bracket. Refer to Glow Plug Relay Replacement in Engine Controls - 6.6 L.
  24. Install the auxiliary generator, if equipped. Refer to Auxiliary Generator Replacement in Engine Electrical.

  25. Object Number: 674616  Size: SH
  26. Connect the fuel hoses. Push in until locked.
  27. Install the nut retaining the fuel hose bracket to the valve rocker arm cover.
  28. Tighten
    Tighten the nut to 21 N·m (15 lb ft).


    Object Number: 666693  Size: SH
  29. Position the generator positive cable.
  30. Install the generator positive cable in the clip on the engine front cover.
  31. Install the generator positive cable and the retaining nut to the generator.
  32. Tighten
    Tighten the nut to 9 N·m (80 lb in).

  33. Install the battery positive cable junction block bracket and bolt to the power steering pump.
  34. Tighten
    Tighten the bolt to 9 N·m (80 lb in).

  35. Install the charged air cooler inlet duct to turbocharger charge air cooler outlet.
  36. Align the marks on the hose and the intake manifold duct.
  37. Tighten
    Tighten the clamps to 6 N·m (53 lb in).

  38. Install the upper intake manifold cover.
  39. Install the upper intake manifold cover to the outlet duct.
  40. Tighten the outlet duct clamp at the upper intake manifold cover.
  41. Tighten
    Tighten the clamp to 6 N·m (53 lb in).

  42. Fill the engine coolant. Refer to Cooling System Draining and Filling in Engine Cooling.
  43. Connect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection .
